Rescale a Spartan SAK - pic heavy

I dont know this is the correct forum for me to post this, please advise.

I got this spartan from my dad back in 1992 and had been EDC it as a key chain for my daily use. Although i have many others SAK with me but this one seems like special to me.

bended old scale

faded logo - can some one tell me what genaration logo is this?

chipped off small blade


fist of all remove the old scale with my P4 blade

the inside of the scale - I glued it with Dunlop glue long time ago.


next I pulled out the PCB from a used DVD rom and traced the scale on it

made a rough cut.


ground out to -1mm size (to be explained later)

drill thru PCB


next I prepared the mould for the new scale using 5mm thick PVC board.

pasted with double sided type to hold in position


prepared the resin using this..

into this

make sure it is water levered for uniform thickness

also make sure the surface which contact to resin is free from oil or water, or you will have yourself this

the white color area looks like not fully bonded with resin.


the next morning it turns to this ugly looking chocalate bars


it warped during drying process, and this require a lot of grinding later

more grinding on the center area to compensate the warp phenomenon.


** notice that the -1mm? i want the rasin to fully cover the suround so that there will be no chance for the pcb to expose.
** I skipped a lot of photos for 2 hours of grinding and polishing job, I left my camera behind

Finally with some epoxy and another 12hours of drying time, I made myself this :






I made a simple kydex sheath for it





After involved in leathercraft lately, I can brave myself to make a leather sheath for it soon. Will post the leather sheath once completed.

I don't have any powertools, what did you use for grindind/polishing? Can the same result be achieved with just manual tools?

Files and various grade of sand paper will do, just make sure you have a lot of times to do it.
At the finishing stage, try using 1000 -> 1500 -> 2000 grade sand paper together with lots of water.

Files and various grade of sand paper will do, just make sure you have a lot of times to do it.
At the finishing stage, try using 1000 -> 1500 -> 2000 grade sand paper together with lots of water.

Thanks. When you say lots of water do you mean to have the sand paper wet or the scales? For the scales to be straight, I thought of having the sand paper attached to a table and move the scales over it. I don't know if I can start with something as elaborate as you showed, I'll start with some wood from some old floor tiles (oak, I believe). They're a few decades old, lots of use and waxing. Should be perfect for scales. They look like the teak one, with more veins:

I'm more used to work with wood. I'll try to make the first scales from wood but would very much try to do another set with resin. In this last case, is there something to make the scales smoother/shinnier after using sand paper? Some kind of polishing paste or liquid, maybe?... I'm affraid the sandpaper polishing will not leave the scales very clear or "transparent"...
