I like Jaya mans execution,  but can I use the metal saw spring and some washers? Or will there be problems larger than a cleaning access gap?  ???
I ask because the ranger is going cheap on uk amazon.

Reason why I chose the blade backspring is so that I can retain the corkscrew (thicker than the metal saw)...

I'm probably missing something,  but could you not pad that metal saw spring with washers?
 
If its the same thickness as the wood saw spring,  it appears to be only a little thinner. Why could I not make it thicker with washers to make the corkscrew fit?  :think:

Just to clear things, am I correct in assuming that you plan to use a single metal saw backspring, avmetal saw and a corkscrew in one layer?

If so, then there will be a visible gap between the layer and the outer liner...

Edit: Would you consider it easier to make the washers from brass sheet? That seems to be more available.

I got my last order of phosphor bronze knife washers from http://usaknifemaker.com. There are a few other similar sites. You can try fastener places too, but the knife shops usually have what you need in more workable quantities (not 1000+). Light polishing may be required to remove small edges.

Edit: Would you consider it easier to make the washers from brass sheet? That seems to be more available.

Making your own washers is certainly an option if you only need a few.  Clamp the thin brass firmly between two pieces of wood to drill a clean hole, then snip, file and sand to shape.

Question,  regarding the other bladeless option, opener layer in place of blades.
I assume the opener spring would replace the blade spring, and everything would work fine aside from needing some washers?
Are there any pics of this mod?

I started a new job this week and it turns out that blades are strictly forbidden in the plant.  As well as nothint in pockets above the waist.
I work in maintenance and feel hobbled by not having the Explorer.
  I have a few and at first about lopping off the blades and awl, but it seems like a crime.

My thought now is removing the awl/openers layer, then moving the openers to the corkscrew/blades layer. (Basically creating a corkscrew/openers layer).  At first glance the thickness appears similar, but they're not. Also the small blade is thinner and has a spacer. 

Is there a chart listing tool thicknesses?

This would get me closer to the scientist/yeoman thickness (I'm afraid of losing them now, and stopped carrying them).  Any thoughts about this?

Probably for a different topic ,  but any thoughts about TSA approval?

I believe that the opener layer is 0.39mm thinner than the blade layer, but don't quote me on that, I'm looking for details about this mod too!  :D

I did not notice that.   :facepalm:
Checked again, it complicates nothing if you have the backside philips.

..But the explorer has the corkscrew.   :facepalm: :facepalm:
I think there might be enough metal to grind off to make the corkscrew fit without losing the keyring? 
And you could alway make the corkscrew a tiny bit shorter, with a new tip...

Thinning the corkscrew pivot may make it simpler.  I'd need to figure which side to surface,  or equal on each side.

Hmmm.  That would allow the openers to fit, with no shims.

But the corkscrew tip relief would need to be opened, either by as mentioned,  grinding back the corkscrew tip, or grinding a deeper relief on the spring.

Weell, I've made v1 of my first bladeless mod.  :climber:
I started with a Hiker, replaced the blades with the openers(but kept the blade spring).

Apart from the bottle opener needing a 0.4mm washer(need to make one for v2), and the openers having extra strong snap(not nail breaking though!), it all fits well.

Using the blade spring, with a liner stamped for the post-2005 2mm blade tang eliminates the need for washers (except one for the bottle opener).
The downsides are that you lose the keyring and the openers sit high, which could be uncomfortable?

Next thing to do is to make that little washer!
Question, will 2.38mm brass rod(3/32) substitute fine for the 2.5mm rod? Its the closest I found locally aside from 3.18mm(1/8) rod, which would require a heck lot of sanding.

I never even thought about it. I just want to check, it appears to be too thick, at around 1mm, maybe on the order of 0.8mm. I don't have calipers, so cant verify.

In any case, the spacer/washer that I need will have to be more than half the thickness, at slightly less than 0.4mm. I should be going to the shop to buy some 0.4mm brass sheet tomorrow. :)

Yes the 2.38mm rod will work fine for the two end rivets.
