Trying my hand at Aluminum Scales

I cracked the scale on my climber so I decided to see how it would look in aluminum. I have a ways to go in getting it to what I want, but as a rough idea it's not bad. I know I'm not the first to do this and yes, I'm using hardware store flat stock so I's not very robust. I need to sand the edges more to match everything up, but this it where I'm at.

Nice response to the cracked scale
I hate Cellidor, I hate T&T in every tool. This will inspire me to do something about that.
How have you attached the aluminium scale?

Looks good.
Aluminum isn't my first "go too" just because it melts too easily. But for something you never want rust on, it fits perfectly with a SAK!
You planning to polish?
What did you get them with? Jig Saw?

I cut out the scales with a hacksaw. I'm hitting the edges with a dremel fitted with a sanding drum.

I started rounding over the edges.
It's rough - as a first go it's not bad but a few spots are a little deeper than I wanted and the dremel nicked a few areas. It's a learning experience.

I use a 4 inch belt grinder for edge rounding, it only takes about 5 minutes to get it done, but before I had that I used a hand file. Its about the best way I found to do it by hand. A really wide heavy file takes off a good amount of material with each swipe.
Then just use wet sandpaper from 220-800 and you'd be good.
